Why 'Going Lean' Fails: The Hidden Philosophy Behind Toyota's Success
Introduction: The Enduring Puzzle of Lean Manufacturing
For decades, the Toyota Production System (TPS) has been the gold standard for operational excellence, driving remarkable success at companies like Toyota and Danaher. After its principles were globally popularized in the 1990 book The Machine that Changed the World, one would expect its widespread adoption. The book’s authors coined the term “lean manufacturing,” which quickly became synonymous with continuous improvement.
And yet, a puzzling question remains. In the United States alone, there are over 240,000 companies with 50 or more employees, but very few have successfully implemented TPS. Why does this proven system remain so elusive? The problem often begins with the name itself. Author James Womack later expressed regret over the term “lean manufacturing,” noting that it “misleads people into thinking TPS only applies to manufacturing operations.” In contrast, Jeffrey Liker intentionally titled his groundbreaking book The Toyota Way to emphasize that TPS is a comprehensive philosophy, not merely a set of techniques.
This fundamental misunderstanding is the key to the puzzle. Most organizations fail because they treat TPS as a set of tools to be layered onto their existing business model. In reality, it is a complete and integrated system built on a foundation that most leaders overlook entirely.

An Introduction to FMEA: A Beginner's Guide to Proactive Risk Management
Think of FMEA (Failure Mode and Effects Analysis) as a 'pre-mortem' for your product or process—a structured way to anticipate failure and prevent it before it ever happens. Used by industries from aerospace to automotive, it's a powerful tool for looking into the future, identifying what might go wrong, and taking steps to stop it. This guide will break down the core concepts of FMEA into simple, understandable steps, giving you the foundation to understand this essential quality management technique.

  • AI Transforms Auto Recall Management
    Jul 18 2025
The provided text, primarily an excerpt from an article by Paul Myles, discusses how artificial intelligence (AI) can revolutionize the automotive industry by identifying vehicle problems proactively. The author highlights that car manufacturers currently face billions in warranty claims and recall costs due to a reactive approach to quality control. The emergence of software-defined vehicles (SDVs), which generate vast amounts of data, coupled with AI, offers a solution to predict and prevent issues before they lead to consumer complaints or costly recalls. This shift from reactive to proactive maintenance, as explained by Upstream CEO Yoav Levy, could significantly reduce financial losses for automakers and improve brand reputation.

  • Kia Sportage Brake System Recall
    Jul 18 2025
This document describes a Kia Sportage recall affecting 23,887 vehicles manufactured between September 8, 2022, and June 14, 2023, due to a faulty vacuum pump that could lead to increased brake pedal force and an illuminated engine indicator light. The solution involves an engine control unit software update at an authorized workshop. This information is monitored by the Kraftfahrt-Bundesamt (KBA) under reference number 14840R and an internal manufacturer code of 240S33. Owners are advised to contact an authorized dealer with their VIN to confirm if their vehicle is affected.

V2X: Digital Highways and Communication Speed

The provided source examines the transformative Vehicle-to-Everything (V2X) technology, exploring how it interconnects vehicles with their surroundings. It highlights the critical role of communication speed and latency in V2X applications, especially for safety-critical functions. The text compares two primary V2X technologies, Dedicated Short-Range Communications (DSRC) and Cellular-V2X (C-V2X), detailing their respective speeds, latency, and communication ranges across various V2X components such as Vehicle-to-Vehicle (V2V), Vehicle-to-Infrastructure (V2I), Vehicle-to-Pedestrian (V2P), and Vehicle-to-Network (V2N). Ultimately, the source concludes that the optimal V2X technology depends on the specific application, with C-V2X offering greater versatility for future connected services.
